How To Strengthen Aluminum Heat Sink Threads With A Threaded Insert

How to Strengthen Aluminum Heat Sink Threads with a Threaded Insert

Aluminum heat sinks are widely used in electronics because they are lightweight, easy to machine, and offer excellent thermal conductivity. However, aluminum is also relatively soft. After repeated assembly and disassembly, the internal threads can gradually wear out or even strip, reducing fastening reliability.

Recently, one of our customers requested a design change during production. The mounting holes had already been machined with internal threads, but they wanted stronger and more durable fastening for long-term use. Instead of remanufacturing the heat sinks, we recommended installing stainless steel threaded inserts.

This solution allowed us to reinforce the existing threaded holes while minimizing additional machining costs and production time.

Why Use Threaded Inserts in Aluminum Heat Sinks?

Although aluminum is easy to machine, its threads are much softer than steel.

In applications such as industrial servers, power supplies, energy storage systems, telecommunications equipment, and automotive electronics, heat sinks may need to be assembled and disassembled multiple times during maintenance. Directly tapped aluminum threads can become worn or damaged over time.

A stainless steel threaded insert provides a much stronger internal thread, making the fastening system more reliable throughout the product's service life.

Compared with directly tapped aluminum threads, threaded inserts offer several advantages:

>>>Higher resistance to thread wear and stripping

>>>Improved fastening strength

>>>Better resistance to vibration and thermal cycling

>>>Longer service life for aluminum components

>>>Easier maintenance and repeated assembly

For these reasons, threaded inserts have become a common solution in precision-machined aluminum components.

What Is a Threaded Insert?

A threaded insert, also known as a wire thread insert, helical insert, or wire thread coil, is a precision-formed stainless steel coil installed inside a threaded hole.

Once installed, it creates a high-strength internal thread that is significantly more durable than the original aluminum thread.

Because the insert is made from stainless steel, it offers excellent wear resistance while helping distribute fastening loads more evenly across the surrounding aluminum material.

This reduces the risk of stripped threads and extends the service life of the heat sink.

How Is a Threaded Insert Installed?

The installation process is straightforward when the threaded hole has been prepared correctly.

Step 1 – Inspect and Clean the Threaded Hole

Before installation, inspect the threaded hole to ensure it meets the required dimensions and is free from burrs, chips, or contamination.

A clean and accurate thread helps ensure proper insert installation and long-term performance.

Step 2 – Install the Threaded Insert

Using a dedicated installation tool, slowly screw the threaded insert into the prepared hole.

The insert should sit slightly below the surface of the heat sink, typically around one-quarter to one-half turn beneath the top surface.

Proper installation ensures that the insert remains securely locked during assembly.

Step 3 – Remove the Installation Tang

Most wire thread inserts include a small installation tang used during installation.

After the insert has been fully seated, remove the tang using a tang break tool or a punch.

For through holes, the broken tang can simply be pushed out from the opposite side.

Once this step is complete, the threaded hole is ready for use.

Why This Solution Works

Installing a threaded insert offers much more than simply replacing an aluminum thread.

***Improved Durability

The stainless steel insert provides a much harder thread surface, greatly reducing wear caused by repeated screw installation and removal.

***Stronger Fastening

Because the insert distributes clamping forces more evenly, it helps protect the surrounding aluminum from excessive stress.

***Better Reliability

Threaded inserts maintain consistent fastening performance even in environments with vibration, temperature fluctuations, or repeated maintenance.

***Lower Manufacturing Cost

Instead of replacing an entire heat sink because of damaged or weak threads, manufacturers can reinforce existing threaded holes, reducing both material waste and machining costs.

Typical Applications

Threaded inserts are widely used in aluminum heat sinks for applications such as:

Industrial Servers

AI Computing Equipment

Power Supplies

Energy Storage Systems (ESS)

IGBT Modules

EV Battery Systems

Telecom Equipment

Medical Devices

Industrial Automation

Any application that requires high fastening reliability or repeated maintenance can benefit from threaded inserts.

Frequently Asked Questions

Can threaded inserts be installed in existing threaded holes?

Yes. If the hole has been prepared according to the insert manufacturer's specifications, a threaded insert can be installed to improve thread strength and durability.

Are threaded inserts stronger than directly tapped aluminum threads?

Yes. Stainless steel threaded inserts provide significantly higher wear resistance and load capacity than aluminum threads, making them ideal for applications requiring repeated assembly.

Do threaded inserts affect the thermal performance of a heat sink?

No. Because threaded inserts occupy only a small mounting area, they have virtually no impact on the overall thermal performance of the heat sink.

When should threaded inserts be used?

They are recommended whenever aluminum threads need higher strength, better wear resistance, or longer service life, especially in products that are frequently assembled and disassembled.

Final Thoughts

Aluminum remains one of the best materials for manufacturing heat sinks, but its relatively soft threads can become a limitation in demanding applications.

By installing stainless steel threaded inserts, manufacturers can significantly improve thread strength, extend component life, and reduce maintenance costs without redesigning the entire heat sink.
